Very loud. I spoke to a guy years ago about making helical sets in 1 ratio and I think it was 5k each on a 10 set order....a lot of money and everyone would need to agree on the ratio.

Or you could move the idler like I did.

In layman's terms, what are the biggest challenges to building gear sets for someone who has a lathe and a milling machine?

The biggest problem is most gears have a helix or twist to the cut and while that can be done on a manual machine its really slow to try if you don't have a helix adapter for the mill, which I've only ever seen once in my life.

The second problem is metal distorts when its heat treated so gears and other precise stuff is normally ground to finish size after hardening. You can cut with carbide tools depending on hardness...but grinding it better.

YES!

You still want to do the finish work after heat treat but with a lathe, mill, rotary head you can do it. All traight cut gears and any lower tolerance gear is loud but they work fine.

I was assuming it wasn't too hard to make a custom grinding wheel, of course.
